BHR (Blow Molding Heat Recov)

Project description:
After advanced thermal simulation, prototyping and laboratory testes, EWEN implemented a heat recovery system in a blow-molding machine. The heat recovery system guarantees that the pre-forms are not deformed, by monitoring and controling the pre-heating temperature. The project was totally financed by EWEN, under a shared savings contract, using Option A of the IMVP protocol.

Project results:
The machine's power consumption was reduced from 69.2kW to 56.5kW, with the usage of EWEN's BHR (Blow Molding
Heat Recovery Unit).

Project description:
In any cement production unit, there is a significant amount of heat, at a temperature of 250 to 400ºC, that is wasted (sent to the atmosphere). During an energy audit at thye Alhandra cement plant, EWEN studied the industrial process, analysing the BAT (Best Available Technologies) and identifying the heat recovery (and its conversion to electric power) as the technology with the highest impact on the energy efficiency in this industry.
EWEN tehrefore included in the energy audit being done, a detailed economic viability study, of such as H2P (Heat to
Power) project for the Alhandra plant.
A H2P plant was defined, with a heat recovery boiler (adapted to the high dust laden hot air flow) in a Rankine cycle, with a SST-type turbine from Siemens, thye selected partner for the study. The study considered two scenarios:
I) Heat recovery only from oven #7, with power production of approx 1250kW.e;
II) Heat recovery from oven #6 & 7, with power production of approx 2500kW.e.

Project results:
Apart from the energy efficiency measures identified in several systems, and recommended in our Energy Audit report, the economic viability study for the H2P (Heat to Power) unit, had a very significant weight. Following a suggestion by the cliente Cimpor, Siemens was selected as partner for the H2P study, as eventual supplier of the steam turbines and power control system.
Several scenarios were analysed with different economic assumptions (with / without EU funds, power consumption within the plant versus selling the power to the grid, heat recovering from 1 or 2 ovens) with pay-back periods between 2.4 & 9.4 years.

Project description:
EWEN was invited by Mota Engil, the largest Portuguese contractor, to integrate the JV, bidding for a new High- Efficiency Data Center, required by Portugal Telecom.
The JV offered a an innovative DataCenter design, not only in terms of architecture, but with one of the highets energy efficiency levels in the world, with a PUE of 1.227.
For this project, EWEN developed a sophisticated model, to simulate the performance of the cooling system, including the performance of the main equipment, taking into account the climatic conditions, for each of the 8760 hours in the year. The model can be used with climatic conditions for any location, allowing the designer to quantify the energy benifits of une location, versus another.
EWEN studied various technical solutions, integrating TES (Thermal Energy Storage) and renewable energy, enabling us to propose the best solution, taking into consideration not only the PUE indicator, but also the corresponding
investiment.

Project description:
After a detailed and comprehensive energy audit performed by EWEN, a horizontal energy efficiency project was defined, including energy measure in several sectors of the plant, including:
- Painting sector - Strengthening of the water heating system, and the ambient heating system, by using heat recovered from the boiler exhaust gases;
- Rubber mixing sector - Motor flux controllers were installed (90 to 150kW);
- Water heating (for bathing) - An electric heater was substituted with a heat accumulator, using solely heat from the boiler exhaust gases;
- PV solar energy - Solar PV panels (3kWe) were installed. The energy is sold to the grid;
- Solar thermal energy - 8 solar panels werre installed, to pre-heat the water for bathing and for ambient heating;
- Thermal insulation - Flexible thermal insulation was installed in thermo-fluid uninsulated valves (240ºC);
- Rede de ar comprimido - Auditoria dedicada com identificação de fugas e recomendação de medidas correctivas;
- Sistema de Gestão de Energia - FOi instalado um sistema RMS (Remote Monitoring System) da EWEN, para gestão dos consumos de energia eléctrica e alocação dos custos às unidades consumidoras.

Project results:
Procalçado's specific energy consumption was significantly reduced (+15%).
The RMS (Remote Monitoring / Energy Management System) installed by EWEN, is used to control specific energy consumptions in each sector, helping to identify energy wastage and opportunities for new savings, and is also used to check / validate the energy invoices from the power suppplier. Procalçado adopted dynamic electric energy tariff, which also contributed to further energy costs reductions.
Apart from the implementation of several energy efficiency projects, a new energy efficiency conscious culture was created in the
company, motivating all workers to contribute with ideas for new saving opportunities.

Project description:
After a detailed energy audit by EWEN, a number of energy efficiency measures were selected and grouped into a project. The implementation of the company-wide project was awarded to EWEN, under a performance guarantee contract, and included the following measures:
- Dust extraction systrem - Instalation of dampers and a variable speed drive on a 50kW fan;
- Washing unit - Instalation of 30 thermal solar panels, for water pre-heating;
- Steam network - Insulation a large number of valves, steam traps and other piping components, with flexible thermal insulation
(manufactured by EWEN);
- Textile drying tunnels - Optimization of the air extraction system, installation of variable speed drives and a humidity ad temperature control system, based on high-temperature humidity sensors;
- Energy Management - Installation of a remote monitoring system, with submetering systems for measureing consumption of costs associated with electric power, steam and water;
- Steam and compressed air networks - Detailed energy audits specifically aimed at these two systems were performed (including leak detection for compressed air, and identifying faulty steam trap), and a number of corrective / improvement measures were
recommendation, and implemented by EWEN.

Project results:
The client experienced a reduction of 35% in the plant's specific energy consumption, from 4 to 2.6 kgep/kg. Our project was responsible for around 2/3 of this ~25% reduction, the remaining was obtained by a change in the production mix. In the following years, with continued support from EWEN, Velpor was able to further improve this important KPI by an additional 5%, reaching a total reduction of 40%, compared to the pre-project situation.
Velpor continues to monitor its industrial plant's energy efficiency, using EWEN's RMS (Remote Monitoring System), installed in this project Energy Specific Consumption.

Project description:
A EWEN designed the cooling system for a new Data Center (IT Power 500kW), for Avepark (Guimarães, Northern Portugal). The Data Center was designed according to the stringent demands of the Uptime Institute, to achieve Tier 4 level (only DC in Portugal designed for Tier 4).
Designed for high energy efficiency, as well as a very high redundancy level for all the critical systems. The system also included a ice-based TES (Thermal Energy Storage) System , for "Peak Shaving" and as thermal energy reserve.

Project description:
In the cork industry, dust extraction systems are very common. During an energy audit, as per Portuguese Regulation SGCIE for industrial energy efficiency) EWEN recommended the installation of several energy efficiency measures.
It was agreed to implement one of those emasures, under a performance contract ( with pay-back guarantee) that involved the optimization of a dust extraction system, including:
a) Installation of automatic dampers, to close ducts connected to cork cutting machines , electrically interlocked with these machines;
b) Installation of a 37kW VSD (variable speed drive) in the extraction fan motor, to be controlled by the vaccum in the extraction duct network.
The VSD was installed in parallel with the existing Star/Delta starter, which remained as a back-up in case of a failures of the VSD.

Project results:
The project exceeded the original objective by 10%.
Operation manuals were issied by EWEN for the O&M of tyhe new components. Training was given to the operators.
The final resuilt of the project was validated together with the client, before the closure of the contract.

Project description:
EWEN is the Energy Services partner for Amorim Group, the world's largest cork group. It was therefore natural, that EWEN's e+Monitor system, was selected by Grupo Amorim, for the implementation of a nation-wide energy management system, for all of its 19 industrial sites in Portugal.
Amorim Group had been using for several years another system (belgian) but EWEN's e+Monitor was selected to substitute it, for the following reasons:
a) superior functionalities;
b) user-friendliness and customizable;
d) continuous development by EWEN;
e) compatibility with any type of field HW (existing);
The project involved the recovery of all existing data from the previous system (millions of records) and the integration with existing HW that existed in some sites. For the remaining sites, EWEN installed all the field instrumentation (energy meters, temperature and humidity sensors, etc). EWEN's e+Monitor provides the automatic or manual integration of production values, which allows the calculation of specific energy consumption values for each site and each production line or equipment, as well as benchmarking between similar equipment, independent of their location.

Project results:
Amorim Group, now has a complete energy management system, which allows the management of all energy consumption and costs of each of their industrial plants. The system easily provides benchmarking analysis, between any production lines or equipment, independent of their location, and knowledge about each unit's specific consumption. The tariff simulation feature is particularly useful, for the energy (electrica, gas, etc) contracts renegotiation (annual task).

Project description:
JAP Automotive is a major auto sales group, representing Renault and Nissan brands, with a large number of sites (sales stands and workshops) spread over the entire Portuguese territory. Energy costs have always been a strong concern of the administration, and with the steep energy price hikes registered in Portugal in the last years, this gained even more importance. To better manage the energy costs, JAP awarded to EWEN, the execution of energy audits and the implementation of Remote Monitoring / Energy Management Systems, in 14 different sites (some with only sales stand, others also with auto workshops).
EWEN performed the energy audits and issued 14 audit reports, each of them with particular recommendations to improve the site's energy efficiency. Next, EWEN installed its RMS (Remote Monitoring System) in the 14 sites, with access to EWEN's web based e-Monitor portal, enabling close monitoring of energy consumption (at different levels), comfort conditions (temperature in the sales areas) and exact control of the energy costs, enabling energy invoices from the utility company.

Project results:
JAP now has complete and detailed knowledge about the energy demand profiles of each site and its systems.
Soon after the installation of EWEN's RMS, the system enabled the detection several systems that were left operational during the weekends (air compressors and HVAC) in several locations, rapidly correcting these wasteful situations, with immediate impact on the energy costs. JAP's energy costs are now closely and accurately controlled, and the energy utility bills can now be effectively checked for possible errors.

LED lighting

Project description:
Shamir manufactures optical lenses in thier Vila do Conde.
With precision work in most of the plant, and with specific and different light levels, and colour rendering needs, lighting is an important issue for Shamir, as well as representing one of the main energy consuming systems.
EWEN recommended to Shamir, the complete substitution of the T8 lighing system, for LED tubular lamps. A pilot project was defined and implemented in several departments, to test new LED lights (from several manufacturers). EWEN's LED lamp quality was a clear winner, resulting in an agreement to roll out a project for the entire plant.
The project included the supply of 1179 lamps (1500mm 24W LED) with 100% finance by EWEN. The EPC (Energy Performance Contract) shared the energy cost savings during 5 year.

Project results:
The project was implemented only after obtaining positive feedback from the workers in each department, after implementation of the pilot project, regarding the level of light and colour rendering.The project result was as expected, regarding the energy consumption, with the power demand for lighting being reduced from 11 to 5.8kW in the upper production level, and from 6 to 2.5kW in the lower level.

Flexible thermal insulation

Type of Contract: Custom fabrication and installation, of 387 thermal insulation jackets, for components of the steam system

Project description:
A detailed take-off was done on site by EWEN technicians, of uninsulated components of the steam system, including valves, filters, steam traps, expansion joints, as well as short piping sections ranging in diameter from DN25 to DN100mm. Based on that take-off, 387 custom-made thermal insulation jackets were manufactured by EWEN, with interior and exterior linning in silicone impregnated fiberglass fabric, and 25mm thick, 128kg/m3 ceramic insulation matt on the inside.
Apart from the piping components, a total of 187 linear meters of pipe (diametres DN25 to Dn100mm) were also insulated with similar insulation materials.

Project results:
In this type of projects, with a large number of small interventions, it is not possible to measure the result of individual measures or even groups of measures, since the system (steam network) is affected continuously by many other factors in the plant.
However, the impact on the Natural Gas monthly bill, was clear, contributing to a reduction of around 50.000Eur on the
yearly natural gas cost of the plant.

e+Monitor Remote Monitoring System

Project description:
Celoplás asked EWEN to install a complete remote monitoring & energy management system for its plants in Grimancelos (Northern Portugal). More than 100 data channels were installed, with data provided at 15min intervals by field sensors (energy meters and temperature sensors). This data, together with production data (which is also fed into e+Monitor) give Celoplas, a complete picture of its energy consumption, enabling also the follow-up of specific energy consumption KPI's, trend and to do benchmarking between its production lines.
EWEN's e+Monitor also allows for the validation of the monthly onvoice from the energy supplier and is a very powerful tool, for selecting the best energy supplier, by simulating any tariff, on Celoplas' reral energy consumption profile.

Project results:
With EWEN's e+Monitor, Celoplás can, in real-time, have total control of its energy consumption and the energy performance of its production lines. Apart from allowing also benchmarking, monitoring specific energy consumption KPI's, e+Monitor allows the calculation of the real energy consumption and cost of any production Lot.

Flexible thermal insulation

Project description:
Thye hidraulic presses use in the tyre manufacturing process, work at temperatures of 170 to 200ºC. The fact that the press moulds haver to frequently changed, make the traditional thermal insulation solutions, impractical.
Continental & EWEN jointly designed a flexible thermal insulation pad, which could be removed very rapidly (in seconds). This solution was first prototyped and after successful testing, was replicated to all the presses in the Trofa plant. Tye geometry of the pad was defined by Continental, and EWEN selected the insulation materials.

Project results:
The final temperature measurements, indicate a pay-back period of 5 months. Continental is presently analysing the possibility of replicating this solution to other plants in Europe.

Washing machine extraction system optimization

Project description:
Thsi project consisted of installing automatic dampers in workshop component washing machines exhaust ducts, to eliminate heat losses, thorugh natural ventilation that ocurred during the washing process.
The automatic dampers (electric, spring-loaded and fail safe) were electrically connected with the machines, to ensure that they worked only when the machine was working.

Project results:
This project eliminated the thermal energy losses that existed in the 4 washing machines, with a pay-back period below 2 years.

Compressed air network-leak reduction

Type of Contract: Compressed air network optimization and reduction of leakage flow rate, implemented under a performance contract

Project description:
In a walk-through audit done by EWEN at the client's vehicle maintenance workshop in Ovar, several improvement opportunities were identified related to the compresseed air network. It was agreed to implement the proposed improvement measures, which covered two areas: reduction of leakage flow rate in the piping network and installation of pressure reduction valves in the air supply to the painting booths.
Using ultra-sound technology, EWEN identified 16 leaks, which were tagged with a colour coded teg (Red for major leaks, Yellow for important leaks and Green for minor leaks). Some of these leaks were eliminated by EWEN, and the remaining (in rigit steel threaded pipe, which needed a longer shut-down period) were identified to be intervened in the next maintenance shut-down.

Project results:
The original objective of eliminating 75% of the leakage flow rate, was not met. The eliminated leaks reduced the leakage flow rate by 41%, since the main leaks were in rigid steel threaded piping, which had been agreed not to be intervened, because this type of work needed an interruption to the compressed air system, longer than the agreed period (one day). All the leaks identified but not corrected in this project, remained clearly identified in the field, with colour coded tags, to be corrected in the annual shut-down of the plant. The final cost of the project implemented by EWEN, was proportional to the achieved results.

Project description:
A detailed energy audit was performed to teh ASECO industrial unit in Dubai, in partnership with a local energy services company, Mazetec.
The audit focused mainly on 4 distinct areas: industrial yard and metal cutting & welding / forming machines, finishing area (sand blasting and painting), utilities (compressed air and lighting), and the company office bauilding.
The audit identified the largest energy consumers to be the compressed air system (28%) and the welding machines (20%).

Project results:
The audit identifed efficiency measures in several systems, with a global energy reduction consumption reduction potential of 22%, representing an annual saving of 388 kAED (97kEur) in the following areas:
- Compressed air (42%); lighting (38%), energy monitoring / management systems (12%) and industrial ventilation systems (8%).
The package of energy efficiency kmeasures recommended in EWEN's report, represent an investment of 1012 kAED (~250 kEur) with a pay-back period of 2.6 years.

Energy Audit

Project description:
For the second time, EWEN was invited to perform an energy audit of the Crisal (Libbey Group / USA) glass container plant in Portugal. Ewen had already performed the previous audit in 2009.
All the utilities as well as the manufacturing processes were analysed. A large number of field measurements were collected, including electric energy, natural gas and thermography.

Project results:
A significant number of efficiency measures were recommended, representing a potential reduction of energy consumtion in excess of 6%. In addition, a measure not related to energy consumption or cost reduction was recommended, since it enabled a significant reduction of operating costs.

GOIC (Gulf Organization for Industrial Consultants) is a technology institute, setup by the Gulf States (Qatar, Saudi Arabia, Oman, Kuwait, Bahrein and Yemen).
GOIC supports industries in the region, with consulting services and, among others, promoting conferences and training events in several areas.
EWEN was invited to collaborate in a training session, on industrial energy efficiency. This training session was given to representants of industries from several sectors and countries in the region.
Apart from presenting EWEN's own methodology for improving industrial energy efficiency, several real case-studies were presented and discussed.
A real-time demonstration was also done, of EWEN's e+Monitor system for remote monitoring and energy management.

JAP Automotive is an industrial group with a large number of auto sales and workshop site around the country. Energy costs have always been a point of concern for management, and the large energy prices increases in the last years, made JAP acquire from EWEN, an energy management system. Soon after the installation of EWEN's e+Monitor energy management system, EWEN was asked to optimize the lighting system. During 20145, after several studies including numerous field measurements, EWEN recommended the substitution of the existing lighting systems, which consisted mostly of T8 fluorescent lamps with ferromagnetic ballast, Sodium vapour lamps, and halogen lamps. Energy costs have always been a point of concern for management, and the large energy prices increases in the last years, made JAP acquire from EWEN, an energy management system. Soon after the installation of EWEN's e+Monitor energy management system, it became clear that in 9 sites, the workshop air compressor was not switched off at the end of the work day, remaining working for the entire night as well as during weekends. EWEN installed programmable timers, to ensure that all air compressors worked only when they were needed.

Project description:
EWEN supplied and installed in Pepsico's potato chip plant in Carregado (Portugal) a remote monitoring / energy management system, to manage three utilities: compressed air, N2 and steam.
For each one of these utilities, EWEN installed field sensors to measure not only the energy consumption of the central plant, but also the flow rate. This way, Matutano now has complete knowledge of the production, energy consumption and specific energy consumption for these.

Project results:
This system, has contributed to Matutano's project to implement a more comprehensive energy management system at their Carregado plant.

Flexible Thermal Insulation - Valves

Project description:
A detailed take-off was done on site by EWEN technicians, of uninsulated components of the steam system, including valves, filters, steam traps and boiler end plates.
Based on that take-off, 369 custom-made thermal insulation jackets were manufactured by EWEN, with interior and exterior linning in silicone impregnated fiberglass fabric, and insser 25mm thick, and 128kg/m3 ceramic insulation mat. All insulation components were shipped by sea to the Acorean island of São Miguel, and were installed by EWEN technicians, who travelled to the Fromageries Bel industrial unit.

Project results:
All components included in the project were insulated with custom-made thermal insulation jackets, manufactured by EWEN. The simple pay-back period was less than 1 year.

EWEN was awarded by EDP (the largest electricty distributor in Portugal) the exejution of energy audits of 3 Thermal Power Stations to EWEN:
- Ribatejo (3 * 392MW);
- Lares (2 * 430MW);
- Sines (4 * 314MW).
EWEN's work focused on all auxilliary systems, including in some cases, the impacts of the efficiency measures, on the plant's Thermodynamic Cycle's efficiency.
Where possible, data from the plant's Scada system was obatined and analysed during the audit, allowing EWEN to support most of the recommended measures, with with a solid quantitiative analysis.

Project results:
A set of energy efficiency measures was recommended by EWEN, having in account, the current low load regime under which these plants currently operate.

Salvador Caetano's industrail plant in Ovar (Northern Portugal) where Toyota mini buses are assembled, awarded to EWEN, the custom design, manufacture and installation of flexible thermal insulation jackets. These insulation jackets were installed on hot water process lines, including valves, heat exchangers and centrifugal pumps.

Project results:
Approximately 90% of the wasted heat was eliminated with EWEN's flexible insulation jackets.

Project description:
Custom fabrication and installation, of insulation panels for fronts of 3 steam boilers. Silicone impreganted fiberglass fabric was used for the exterior linning, and cersamic blanket (128kg/m3 and 25mm thick) was used for the internal insulation material.
Based on that take-off, 369 custom-made thermal insulation jackets were manufactured by EWEN, with interior and exterior linning in silicone impregnated fiberglass fabric, and insser 25mm thick, and 128kg/m3 ceramic insulation mat. A sophisticated and highly interactive dashboard was created on Mocrosoft's PowerBI platform, which presents the insulated equipment on the plants layout, and provides the calculated savings, savings up to today and the payback period for each jacket.

Project results:
All components included in the project were insulated with custom-made thermal insulation jackets, manufactured by EWEN. The simple pay-back period was less than 18 months.

Energy Audit of 3 DataCenters

Project description:
EWEN performed together with Schneider, audits to 3 Data Centers of IP Telecom (the national infrastrcuture company), being responsible for auditing the cooling system.
EWEN's DCTP (Data Center Thermal Profiler) especially developed for Data Centers, was used extensively to determine the thermal profiles and ventilation rates. EWEN's DCTP which consists of HW and SW, provides both 2D and 3D
visualization of the thermal profiles at rack inlet and outlet, as well as the ventilation rates from the raised floor louvres.

Project results:
The audit to the 3 Data Centers provided:
a) A number of efficiency measures to be recommended, to improve the Data Center's PUE (energy KPI » PUE = Total
Energy consumption / IT Power);
b) Measure and quantify the degree of compliance of ASHRAE's recommended evelopes for environmental conditions inside the Data Center (presenting the measured values on a Psychometric Chart);
c) Measure environmental conditions for different operating scenarios (such as part of the HVAC system unvailable);
